I guess the problem is that there is no check for the number of present clusters in the code: cluster=134217727 For 512 B clusters, this would mean 64 GB thumb drive, which I guess is not correct. Could you provide the image? E.g.: # dd if=/dev/sdc1 of=/var/tmp/image Where /dev/sdc1 is the partition you are trying to format.
